Yes, I had the same problem, the Alclad will suck all the heat out of the tip, and then it won't melt the blue stuff anymore. I found an old iron that was heavier and more powerfull and that is what I use now. I found that rounding the tip a little bit precludes the scratches too.

I always finish off any cleaning job with silicone and wax remover before priming any bare metal. You need a GOOD torque wrench to work on any airplane, not just an RV. So, just buy a good one and you won't be sorry. They are as necessary as the socket set that they drive. There are lots of nuts and bolts to torque to spec on the RV. Even if you just work on your engine, you need a torque wrench...

Hey, dont sweat the small stuff. Those little ears get the crap beaten out of them anyway. If worse comes to worst, cut the ends ears off and make a little cap rib that stuffs into the end of the tab. Pop rivet it in place and BINGO! It is done.

Yes, most aircraft painters use Acrylic urethane paint as opposed to acrylic enamel. It is a bit tougher and can take more hits. There may be special blends for aircraft but the guys that I know use automotive paint sources. Aviation paint would just cost more anyway.
